To improve the assembling quality of the KDP crystal， a point-supporting process method is proposed for minimizing the assembly deformation. First， a genetic algorithm is used to optimize the support points and their distribution scheme. Second， the finite-element method is used to optimize the assembling preload. Finally， mounting optimization design process experiments are conducted to evaluate the surface deformation and the frequency-doubling conversion efficiency. The experimental results indicate that the proposed method is effective for minimizing the assembling deformation of the KDP crystal； the measured PV value is 6.51 μm， and the measured conversion efficiency of second-harmonic generation reaches 72.6% with excellent assembling repeatability. 是KDP晶体在外力作用下发生面形畸变的一组解，但是对该方程进行数值理论求解具有一定的难度。因此，本文在研究过程中使用有限元分析软件对KDP晶体的面形畸变进行分析求解。 3 工艺优化 1 KDP晶体元件结构为规则的矩形薄板。工程上只能在其上、下表面分别进行支撑和预紧。支撑点过多时，制造误差和装配误差会导致多个支撑点的支撑高度不一致，进而产生装配应力集中问题。因此，这里提出了一种点支撑装配附加面形畸变抑制工艺优化方法，如 图2 图2 所示。该方法在每个边上设置两个支撑点，通过不断改变相邻点之间的距离，实现附加面形畸变PV值的最小化。当两个支撑点的位置靠近到一定程度时，认为这两个支撑点合并为一个支撑点，由不同组合方式可以实现三点至八点的装配支撑工艺优化分析模型。 3.1　支撑点及其分布优化设计 2 在有限元分析软件中，使用遗传算法（MOGA）模块对KDP晶体的支撑点及其分布进行仿真优化。遗传算法设置其初始样本数量为100，以后每一代优化的样本数量也是100，最大迭代次数为20次，候选最优解的数量设置为5，设置点之间的初始距离为10 mm。为了提高计算效率，将KDP晶体的有限元仿真模型进行适当简化（ 图3 图3 ），去除支撑机械框（支撑框材料为高强度铝合金，相比于KDP晶体和支撑点的变形，框体变形可以忽略）；支撑点采用φ5 mm且高度为5 mm的聚四氟乙烯圆柱结构；支撑点下表面为固定支承，上表面和晶体之间为摩擦接触，摩擦系数为0.6，水平放置，且仅施加重力场，优化面形PV值取下表面中心口径400 mm×400 mm区域的变形值。 通过仿真获得KDP晶体重力附加面形PV值随优化次数的收敛过程，如 图4 图4 所示。 从 图4 图4 可以看出，随着优化次数的增加，KDP晶体面形PV值逐渐收敛至6.4 μm，这充分表明支撑点的分布优化过程是有效的。5组最优候选支撑方案的支撑点分布如 图5 图5 所示，对应的面形PV值如 表1 表1 所示。 组 数 面形PV值 第1组 6.36 第2组 6.41 第3组 6.45 第4组 6.46 第5组 6.48 μm 从支撑点分布来看，5组候选方案中所有的支撑点均靠近中点，且存在两个支撑点合并成一个支撑点（距离小于支撑点直径）的情况。优化结果表明：KDP晶体的多点支撑工艺最优支撑方案接近四点支撑，且支撑点分布靠近四边中点。考虑到实际工程应用中支撑点越多越难控制KDP晶体的面形畸变，采用四边中点的四点支撑工艺较为合理。 3.2　装配预紧工艺优化分析与设计 2 在重力作用下，四点支撑使晶体面形畸变出现中心区域下凹，四角部分凸起，且波峰出现在支撑点上，波谷为中心点区，如 图6 图6 所示。 为了研究装配预紧工艺对面形畸变的抑制效果，分析了4种装配预紧工艺方案，如 图7 图7 所示。KDP晶体下表面为四点支撑，支撑材料为聚四氟乙烯，面形PV值取晶体下表面中心口径内360 mm×360 mm区域的变形量。通过分析获得四种装配预紧工艺对KDP晶体面形PV值的影响规律，如 图8 图8 所示。 1,2;3,4; 从面形变化趋势来看，4种装配预紧工艺方案获得的面形PV值均为先减小后增大，说明施加装配预紧力能够对KDP晶体面形起到一定的调节与抑制作用，且效果非常接近。 从面形最优角度来看，以四角加力、四角和三点加力、三分点处加力3种装配预紧工艺方案的效果最佳，但这3种工艺方案对装配预紧力均比较敏感；采用四边中点加力的装配预紧工艺方案获得的最低面形PV值虽然略高于其他3种方案，但面形对装配预紧力不敏感，即0~10 N的装配预紧力仅引起约50 nm的面形PV值波动；此外，四边中点加力的装配预紧工艺较其他3种工艺在应力的均匀性控制上表现更好。 3.3　装配附加面形抑制工艺仿真 2 为了研究晶体45°姿态下与水平姿态下的抑制效果的差异，对KDP晶体在水平姿态和45°姿态下进行仿真分析。基于四点支撑和四边中点加力的装配工艺方案，单点预紧力设置为1.3 N，不考虑下表面支撑点的高度误差和KDP晶体裸镜的面形畸变，仿真结果如 图9 图9 所示。 图9 图9 表明：在相同的四点支撑和四边中点加力的装配工艺条件下，45°姿态下获得的KDP晶体面形PV值比水平姿态获得的面形PV值小1.72 μm，但面形畸变分布及应力云图分布基本一致，说明水平姿态和45°姿态下的KDP晶体装配附加面形畸变的抑制规律相一致。 1;2; 4 实验及结果讨论 1 为了验证仿真结果的正确性，开展了KDP晶体多点支撑和装配预紧工艺验证实验，搭建实验平台如 图10 图10 所示。该实验平台主要由φ600 mm口径的卧式斐索移相干涉仪（测量激光波长为1 064 nm）及配套软件、45°倾斜的支撑平台、K9标准镜、薄片式力传感器及力传感器测量软件等组成。 实验中，干涉仪发出的准直光束经过晶体下表面后传输至标准镜的前表面，然后通过标准镜反射沿原路返回。反射光束和干涉仪本身的准直光束相互干涉，即可形成反映晶体面形的干涉条纹，由此获得KDP晶体下表面的面形分布及PV值，测量口径为360 mm×360 mm。 4.1　实验结果 2 4 . 1 . 1 多点支撑实验 3 分别开展了三点等腰支撑、三点等边支撑、四点支撑和五点支撑对KDP晶体面形畸变的影响实验，实验中未加载装配预紧力，如 图11 图11 所示，与仿真结果的比对如 图12 图12 所示。 实验结果表明：采用四点支撑结构对KDP晶体的面形畸变影响明显小于其他3种支撑工艺，且面形畸变分布及变化趋势与仿真结果保持一致。 4 . 1 . 2 KDP晶体装配附加面形抑制工艺实验 3 在四点支撑工艺下，分别在KDP晶体的上表面四角施加预紧力约为1.1 N和四边中点施加预紧力约为1.3 N，实验结果如 图13 图13 所示。 从 图13 图13 （a）可以看出，在四个角加力时测得面形PV值为12.8 μm，对比理论仿真获得的面形PV值3.97 μm，实验测得的PV值增大了两倍。该结果表明在非理想状态下采用四个角加力的预紧工艺难以实现KDP晶体面形畸变抑制。从 图13 图13 （b）可以看出，在四边中点加载装配预紧力时测得的面形PV值为6.51 μm，面形畸变抑制效果良好，对比未加力时获得的面形PV值增大了1 μm左右。此时，对面形实验数据进行后处理，得到面形GRMS值为25.9 nm/mm；实测二倍频转化效率为72.6%，如 图14 图14 所示（基频光的功率密度为2.3 GW/cm 2 ）。测量装置和方法可以参考文献［ 24 24 ］。 4.2　分析与讨论 2 4 . 2 . 1 KDP晶体点支撑工艺 3 优化获得的最优支撑工艺接近四点支撑，分析其原因主要在于：KDP晶体元件为规则的矩形薄板，四点支撑时支撑点对称性好，相邻支撑点之间形成一个虚拟的支撑杆，位于虚拟支撑杆以外的四角区域形成简支梁，从而形成KDP晶体面形抑制的虚拟杠杆结构，进而对KDP晶体畸变最大的中心区域起到一定的面形抑制作用，如 图15 图15 所示。 此外，优化结果并未向三点支撑结构收敛，其原因在于KDP晶体对应力特别敏感，在KDP晶体四边上不能形成三角对称的虚拟杠杆结构，从而导致面形畸变很大且应力分布不均匀。 4 . 2 . 2 KDP晶体装配预紧工艺 3 在四边中点加力、四角加力、三分点处加力、四角和三分点处加力4种装配预紧工艺方案中，KDP晶体的面形PV值均呈现先减小后增大的趋势，分析原因在于：四点支撑结构下装配预紧力会改变KDP晶体在中间区域和四角区域形成的杠杆结构，对面形畸变具有一定的抑制和补偿效果，从而导致面形PV出现拐点。不过，4种方案出现最小面形PV的拐点不相同，变化趋势也各不相同。其原因在于：当支撑点和装配预紧位置不重合时，KDP晶体的受力状态发生不同的变化，微小的预紧力会导致KDP晶体产生很大的应力变化，使得面形很差；当支撑点和装配预紧点重合时装配预紧力对KDP晶体因支撑结构所形成的虚拟杠杆结构无影响，装配预紧力主要集中在装配预紧点区域，从而对KDP晶体的面形影响小。 4 . 2 . 3 理论仿真与实验结果的差异性分析 3 在不同支撑方式对KDP晶体面形PV值的影响和优化后的装配预紧工艺对KDP晶体面形PV的影响方面，仿真分析和实验结果的变化规律基本一致，但数值上却存在一定的差异，主要原因在于：有限元分析时未考虑KDP晶体裸镜面形、支撑点的高度误差、干涉仪的测量误差（约为60 nm）等因素。 5 结 论 1 本文从KDP晶体的装配工艺需求出发，提出了一种点支撑装配附加面形畸变抑制工艺优化方法，并采用遗传算法对支撑工艺进行优化设计，获得了最优KDP晶体支撑工艺接近四边中点的四点支撑工艺。然后，开展了KDP晶体的装配预紧工艺优化分析与设计，论证了最佳装配预紧工艺方案为四边中点装配预紧工艺。最后，开展了多点支撑实验、KDP晶体装配附加面形抑制工艺实验以及倍频转换效率测试实验。实验结果表明：优化后的KDP晶体装配工艺可使面形PV达到6.51 μm，GRMS值为25.9 nm/mm，实测频率转化效率为72.6%，且装配的重复性良好。相比以往面阵列式多面支撑工艺获得的数十微米的面形PV值来说，该结果是一个巨大的进步，但是与理论仿真分析的抑制效果存在差异，主要原因在于实验中无法消除支撑点的高度误差。针对该问题，后续在工程中会采用柔性支撑点来减轻支撑点的高度制造误差对KDP晶体面形畸变的影响。 参考文献 AUERBACH J M ，
